ah, well thats knackered then!
get it out and give me a call, ill point you in the rite direction for a quailty rebuild/repair
for m ££ its more sense than buying an unknown quantity like a used box, that could repeat your problem soon after instalation
you could maybe even get different gearing!
been there done that, and again, and again!
ps
how you lot?

Yeah, don't want to stick an unkown box in. That why I wanted to find another, rebuild it (Myself.......... you know me..... always up for a challenge!).
Then I won't have the bus sitting in the garage whilst I get the box sorted.

get a blody telly! congratulations to you all!
the gearbox int realy a diy fix, you need to obtain special tools and jigs, i guess you could make them if you had the specs
im sure you could spend your time better
just a little info for t1 boxes, t2s are similar but the principles are the same

The VW T1 gearboxes are really over engineered. However they do have a few weak links that VW did try to address over the years. With a few mods they will easily handle 200bhp, which is over 4 times the original power they were designed to handle. Not many gearboxes are capable of that.
I'm talking 12 volt gearboxes here BTW...
The first weak link is the 3rd and 4th syncro hubs these were a press fit onto the gears(these are called 113 gears). The hubs will usually spin off after a while when running above 125bhp, so to solve this they can be tig welded on. VW rectified this in 08/72 when then were friction welded from the factory, however there are very few ratios available in these gears (called 002 gears). So if you want close ratio gears sets then you have to use the early gears and have the hubs welded on. I have been able to use the later 002 factory welded gears in the Ghia box.
If you are going to be launching the car hard then next weak link is the spider gears in the diff. The super diffs have 4 spider gears rather than the stock 2 gears. Next a heavy duty side plate is used to keep the ring and pinion in mesh.
If you want to improve the box anymore then is starts to get expensive. The next addition is and chromoly mainshaft and chromoly 1st and 2nd gears (around £700). This solves the most popular breakage when drag racing 1st gear breakage. A stock mainshaft and 1st and 2nd is not really strong enough once you get into the low 13s or you are running slicks and its only a matter of time before it breaks.
IMO the best stock gearboxes you can buy are 08/72 onwards and particularly the 1600GT (SA) or 1303s (IRS). These have stronger 1st gear, welded 3rd and 4th gears, stronger 3.88 ring and pinion, stronger diff spider gears(still not as stronge and a 4 spider diff though) and deeper slider engagement with 3rd and 4th gears to reduce dog tooth wear and prevent them jumping out of gear.
If you are going to build a box yourself you really need a shift fork jig and special pinion nut socket (for boxes later that 1969) as a minimum. The trickiest job is setting up the ring and pinion backlash and diff preload, which you have to do if you fit a super diff, there are special tools for this but you can do it without but it is time consuming.

Its not that bad, I've spoken to someone who's done a few.
The main jig is the one to support everything while you adjust the selectors.
There are ways round the other stuff.
